Virginijus Counts On Lindner’s Shredding And Washing Expertise For  Big Bag Recycling  

Since 2001, the Lithuanian recycling company Virginijus ir Ko in  Plunge has been collecting, sorting and processing recyclable materials from trade, commerce and  agriculture. In 2023, the innovative company commissioned a Lindner Washtech facility to turn big  bags into high-quality pellets that can then be reprocessed back into big bags as part of the circular  economy.  

The Virginijus ir Ko recycling plant in western Lithuania has been active in waste management and recycling for more than 20 years, processing around 35,000 tonnes of potential recyclables annually. The majority of the  materials to be recycled are waste products from agriculture. ‘We have been working with materials from the  agricultural sector for years, including agricultural film and large amounts of big bag waste. Back then there  was no recycling facility for big bags in Lithuania or nearby countries. That’s what motivated us to invest in this  area and recycle these materials locally. However, we soon realised that recycling big bags is a very complex  issue,’ explains Virginijus Skublickas, Managing Director at Virginijus ir Ko, ‘but we didn’t give up and found  the right partner for this task in Lindner Washtech.’ 

Big bags are usually made of polypropylene (PP) and are extremely tear-resistant, hard-wearing, cut- and  scratch-resistant – these are all properties that make the recycling process very demanding. In the first shredding stage the machiners have to handle tough materials with care and precision, ensuring high throughputs and being resistant to non-shreddables. The entire process chain must be precisely  coordinated to keep the fine particles content, which would result in material loss, as low as possible and to  guarantee a high level of material purity. 

‘As with many plastic recycling processes, the first shredding stage is the most important for big bag recycling.  Thanks to its robust drive and safety clutch, the Micromat series shredder is particularly powerful and resistant  to non-shreddables. The Micromat’s cutting system is also specially designed for big bag shredding. Special knives and an easily adjustable counter knife ensure high productivity,’ says Tomas Kepka, Head of Sales  Eastern Europe at Lindner Washtech GmbH. In the subsequent process steps, the main focus is on gently  removing any remaining impurities and drying the material,’ adds Kepka. The ‘Rafter‘ pre-wash system  patented by Lindner Washtech, with its low speed of approx. 60 rpm, is the ideal machine for removing e.g. stones and sand. Up to 90% of all dirt and contaminants can be extracted in this first washing step. In the  subsequent processes, the pre-washed and opened big bag flakes can be processed much more gently,  avoiding material losses due to fine particles. 

Following cleaning, the material must be optimally prepared in the drying unit for the extrusion process. ‘When  drying big bag materials, we use the mechanical dryer from the Loop Dryer series. It is equipped with special  tools that prevent high stress on the material due to friction. The dryer also has a frequency converter so that  the speed can be adjusted and controlled accordingly,’ explains Kepka.

The big bag facility at Virginijus was commissioned in 2023 and has now been producing high-quality PP  granulate for a good six months. The entire facility consists of a shredding and washing system, a process  water treatment system and an extrusion system with odour decontamination. ‘In Lindner Washtech, we found  a partner who was able to offer a perfectly coordinated all-in-one design with many reference systems, from  shredding to washing and drying. Since the beginning of 2023 the still relatively young 3D printing department at Aufeer Design in Mladá Boleslav has been utilizing a S1 and M1 Basic from AM Solutions – 3D post processing technology. With this equipment the Aufeer team achieves not only high-quality and consistent post processing results but, thanks to the automated operation, also saves a lot of time and money.  

Aufeer Design, located in Prague, the capital of the Czech Republic, is part of the Aufeer group and, as midsize company, offers numerous technical solutions, especially for the automotive industry. In its innovation center the company develops models, mockups and prototypes for customers from all over the world and, in close cooperation with its engineers, develops practical designs and high-value products. Recently, the company established its own 3D printing department creating unique plastic components with the SLS print technology. Tomáš Klepl, manager of additive manufacturing at Aufeer Design, explains: „Our department is still very young, but we expect to grow rapidly. Because it opens completely new business opportunities for us, automated post processing is clearly a key to our success. We become faster, more cost-efficient and achieve high-quality, absolutely consistent post processing results. This creates confidence in additive manufacturing by our customers.” 

Easy communication

Since the beginning of 2023 Aufeer Design has been operating a S1 and M1 Basic system from AM Solutions – 3D post processing technology. Mr. Klepl continues: „We were impressed by the professional presentation of AM Solutions at the formnext exhibition, where the AM Solutions experts quickly understood what we were looking for. And, of course, with a nearby local partner communication was very easy. All our questions were quickly answered.” 

Shorter processing times and improved quality 

Just a few weeks after the formnext exhibition the S1 and M1 Basic post processing systems were delivered and commissioned at Aufeer Design. Compared to other solutions available in the market, the multi-functional S1system performs the two process stages cleaning and surface finishing in one single machine. This space-saving concept provides not only room for one additional machine, but it also generates cost savings of up to 50 %.  Moreover, the process stages cleaning and surface finishing can be performed with one single blast media. Therefore, no media changes are required and the risk of contamination – if two different media were to be used – has been completely eliminated. 

The absolutely even and precise rotation of the work pieces in the S1 guarantees gentle processing and highly consistent finishing results. Thanks to the very efficient integrated recycling and cleaning system the polystyrol blast media has a low wear rate. This minimizes the amount of waste and results in a more sustainable process. 

The M1 Basic, the cost-effective stand-alone post processing system, is used for surface smoothing and polishing of a variety of components. „While in the past our post processing operations had to be done manually, the S1 and M1 Basic do this work in a fraction of the time. Our colleagues have now a lot more time for more productive activities”, concludes Mr. Klepl. „In addition, the surface finishing quality of our AM components is now substantially better. This allows us to offer our customers additional products and services.” Based on the positive experience with the S1 and M1 Basic equipment, Aufeer Design plans to install additional post processing systems from AM Solutions.

INEOS And Supply Chain Partners Collaborate To Launch New Premium Film Packaging Made With 50% Recycled Plastic

Several partners from across the flexible food packaging supply chain have worked together to launch new, premium quality snack packaging that contains 50% recycled plastic and meets stringent food contact requirements.

The new packaging was launched in the UK and Ireland for Sunbites, PepsiCo’s well-known snack brand, in late 2023. The packaging is made by recycling plastic waste into food grade packaging material. This is done using an advanced recycling process, a complementary approach to mechanical recycling, which enables the recycled materials to satisfy the demanding EU regulatory requirements for applications such as food contact packaging, contact sensitive and medical devices. Brands and retailers use flexible film packaging to ensure food maintains its freshness and prevent food waste.

Several partners across the entire supply chain collaborated to enable the launch of this attractive new circular packaging:

GreenDot ensured the procurement and supply of post-consumer plastic packaging waste, which was converted into TACOIL (pyrolysis oil) using Plastic Energy’s technology. INEOS Olefins & Polymers Europe used this pyrolysis oil as an alternative to traditional fossil feedstock to first produce recycled propylene, before turning this into virgin-quality recycled polypropylene resin at its plant in Lavera, France. IRPLAST uses the new resin to turn existing plastic packaging designs into new packaging films that contain 50% of post-consumer recycled materials and meet the food contact performance requirements. Amcor transformed these films into printed packaging that delivers the same technical performance for PepsiCo.

Using these new polypropylene films, PepsiCo launched the Sunbites packaging in the UK. The partnership is part of PepsiCo Positive (pep+), the company’s end-to-end transformation, which aims to eliminate virgin fossil-based plastic in crisp and chip bags in Europe by 2030. The recycled polymer content is certified under the International Sustainability and Carbon Certification (ISCC PLUS) scheme, an independent third party who certify that it has been tracked through the production process using mass balance principles and that the claim being made is accurate.

The upcoming EU Packaging and Packaging Waste Regulation (PPWR) is expected to set out ambitious targets for recycling packaging waste for 2025 and 2030 across a range of materials and recycled content
targets for plastics. The achievement demonstrates that advanced recycling technologies can play a critical role in meeting the growing demand for the safe, circular use of recycled materials in food contact products, helping the EU to achieve its 10% recycled content objective for contact sensitive plastic packaging by 2030. As well as preventing plastic from ending up in the environment and reducing the use of fossil based raw materials, the circular re-use of ‘end of life’ plastic can also help to reduce total emissions.

Mold-Masters Introduces Latest Technology At Npe 2024 New Hot Runner Systems, Controllers And More On Display In Booth W1601a 

Mold-Masters, a leading developer and supplier of hot runners,  controllers, auxiliary injection, and co-injection systems, will showcase its latest products in Booth  W1601A at NPE 2024: The Plastics Show, held May 6-10 at the Orange County Convention Center in  Orlando, Florida. The new products include hot runner systems, temperature and motion controllers, an  auxiliary injection unit, a gate seal, and sustainable processing solutions.  

The new hot runner systems include the Fusion Series G3 and the EcoONE-Series. The Fusion Series  G3 hot runner system comes pre-assembled and features the following enhancements: compound  nozzles; a heated nozzle flange; quick change headless valve pins; and waterless actuators featuring  passive actuator cooling technology.  

The EcoONE-Series 1-8 drop hot runner system is a highly economical, standardized solution suitable for  processing commodity resins for simple, cost-sensitive applications such as consumer goods, small home  appliances, basic automotive components, electronic peripherals/accessories, and more. It’s offered  with a wide range of standard components including nozzles with a shot range capacity of <5 g up to  3,500 g in lengths ranging from 50 to 300 mm. Manifolds are available with custom pitch ranges. 

Also on display will be the new TempMaster M4 hot runner temperature controller and the M-Ax mold motion controller. The TempMaster M4 features Mold-Masters’ new HR-Connect technology,  which eliminates conventional mold thermocouple and power cables and replaces them with a single  lightweight cable connecting the mold to the control head unit. Featuring an innovative new Mold Direct  Mount design, the TempMaster M4 sets a new standard for temperature controller design. 

The next-generation M-Ax mold motion controller features a simplified user interface with special  features, including preprogrammed mode functions and energy and torque monitoring. Energy  monitoring allows molders to measure and track the energy consumption of their motion controls, while  torque monitoring can be used for a variety of purposes as determined by the user. 

Additional products featured at the show will include the company’s E-Multi product line of auxiliary  injection units, which now includes the E-Multi mini. A compact, lightweight unit designed for small shot  weights, the E-Multi mini is affixed to the mold and can be mounted in nearly any orientation. It also has  a pivoting hopper that can move from left to right to accommodate challenging installation positions. 

The Sprint APEX gate seal minimizes flow lines, improving environmental stress crack resistance (ESCR)  of CSD caps by up to 40% to support light weighting. The Right Material For Every Requirement In Die Making

To meet the different requirements for cutting steels used in die making, Meusburger has a large selection of eroding blocks that cover a wide range of materials, including classic steel for through hardening, high-speed steel, powder metallurgical steel and carbide. The eroding blocks are mainly used for the production of cutting punches and die plates and are available from stock in heat-treated and hardened versions. Their thicknesses are perfectly matched to the plates of Meusburger’s standardised die sets and to the standardised lengths of the punches.

General requirements for cutting steels

The hardness or wear resistance as well as the toughness are two of the most important criteria when selecting the appropriate cutting steel. Since these characteristics usually counteract each other, compromises often need to be made. This is usually done through working hardness or by a specific surface treatment. A comparison of cutting steels in terms of wear resistance and toughness is shown in the figure.

The selection of the cutting steel as well as its working hardness depend mainly on the thickness and strength of the material to be cut. The greater the thickness and strength of the strip material, the higher the loads on the active parts of the die. In the following, you will find an overview of the different types of cutting steel from the Meusburger range.

Steels for through hardening

The material grade 1.2379 is considered the ‘classic’ steel in die making. This material is often also used as a whole cutting plate, as it has good dimensional stability after hardening. Therefore, Meusburger also offers precision bars made of this material. Generally, it is used for strip material with medium strength (up to approx. 400 N/mm²). The working hardness is approx. 60–62 HRC. Coming with good machinability and very good dimensional stability after hardening, the material grade 1.2363 is especially recommended for clamp plates or inserts with high toughness requirements. The working hardness is approx. 58–60 HRC.

High-speed steel

The high-speed steel 1.3343 (HSS) is used as a standard material for dies and cutting elements. Compared to the material 1.2379 it has a higher wear resistance and hardness. It is used for strip material with medium strength (up to approx. 500 N/mm²) and especially for thick sheets. The working hardness is approx. 63–65 HRC.

Powder metallurgical steels

Due to their homogeneous microstructure, powder metallurgical steels have a very high toughness. The material grade 1.3344 PM (PM23) is used for die plates and cutting punches with high loads. It is used in particular for strip material with strengths greater than approx. 600 N/mm². The working hardness is approx. 63–65 HRC.

The powder metallurgical steel M V10 PM with 10% vanadium is used for die plates and punches with maximum loads. Due to its very homogeneous structure, it has excellent edge stability, even for components with complex geometries. The M V10 PM steel is ideally suited for strip materials with very high strength (from approx. 800 N/mm²) and for materials that cause high abrasive wear (e.g. stainless steel). The working hardness is approx. 61–63 HRC.

The latest powder metallurgical steel at Meusburger is the material grade M W10 PM with about 10% tungsten. It is used for die plates and punches with maximum loads. In addition to very good edge stability, the material grade M W10 PM offers high compressive strength. Used for strip material with strengths greater than approx. 800 N/mm² and thicker sheets, it is also ideally suited for materials that are susceptible to adhesive wear (e.g. aluminium, aluminium copper alloys, brass). The working hardness is approx. 66–68 HRC.

Carbides

The corrosion-resistant universal carbide CF-H40S+ has excellent balance and offers the ideal compromise between hardness and fracture toughness with high edge stability. Maximum wear resistance guarantees maximum service life of the die plates and punches. The metal is used for strip materials with maximum strength. Meusburger also offers CF-H25S+ as an alternative for materials with higher abrasive wear and materials prone to welding.

Eroding blocks with integrated starting hole and/or thread

For wire EDM, a starting hole in the eroding blocks is advantageous, since otherwise the EDM contour cannot be optimally determined. Moreover, introducing the wire from the side leads to high wear. At Meusburger, the blocks for eroding can therefore be configured and ordered with up to 50 customisable starting holes. The configuration is very easy in the web shop. As of now, threads can also be made in the hardened blocks for eroding from Meusburger, to make screwing-in the contour punches even more efficient.
