Baerlocher Collaborates With Polyolefin Film Value Chain to Drive Greater Sustainability for Packaging Applications

Baerlocher, a leading global supplier of plastics additives, is at the forefront of industry efforts to increase the use of recycled plastic in polyolefin film packaging. The company is collaborating with the world’s leading recyclers, converters and brand owners to improve the quality of post-industrial recycled (PIR) and post-consumer recycled (PCR) content used in polyethylene (PE) film. Baerlocher’s Baeropol T-Blends, a family of blended synergistic polymer stabilizers featured here at K 2022 (Hall 5, Stand A21), can help resolve performance and processing inconsistency issues that are typical of PCR and PIR.

Baeropol T-Blends incorporate Baerlocher’s proprietary Resin Stabilization Technology (RST), a family of customizable additive blends that allow for the replacement of traditional antacids. The technology works together with primary and secondary antioxidants to stabilize polyolefin resins far better than standard binary antioxidant blends.

Brand owners and the entire polyolefin film value chain, including recyclers and converters, are working diligently to meet consumer demands for greater sustainability and comply with regulatory requirements for higher PCR/PIR content loadings in flexible packaging applications. To accomplish this, and subsequently meet their own sustainability objectives, companies must create new packaging designs that incorporate more recycled content – without sacrificing performance in the final product.

Material content reclaimed from distribution centers typically contain a blend of linear low-density polyethylene (LLDPE) and low-density polyethylene (LDPE) in varying ratios. The value chain is focused on improving collection, washing and sorting of recycled content; removing impurities by melt filtration; and eliminating odors. Baerlocher’s T-Blend stabilization additives can enable recyclers to process the bales using tighter filters to remove impurities without creating new gels at the melt filtration stage.

Enhancing PCR and PIR Resin for Film Through Collaboration

Currently, Baerlocher is engaged in numerous commercial projects with top members of the Association of Plastic Recyclers (APR), such as Little Rock, Arkansas-based recycler, Revolution. Baerlocher’s extensive expertise in the stabilization of PCR content and the use of its Baeropol T-Blends has been instrumental to Revolution during the development phase of new higher-performing PCR resins for film applications.

“Our objective is to supply the market with the highest-quality PCR,” said Tammy Rucker, VP of Sustainability at Revolution. “Baerlocher is actively participating in our efforts to continue improving the consistency and quality of PE PCR, including deepening our understanding of the value of stabilization.”

Additionally, Baerlocher is leading projects with other companies involving the use of their stabilizer additive technology to enable higher-volume, more-consistent and better-quality PIR and PCR resin supply versus conventional antioxidants.

One of these projects, such as with one major post-consumer plastics packaging recycler and flexible packaging solutions provider in the United Kingdom (UK), have resulted in new commercial product development that has led to the company exceeding the UK’s new 30 percent PCR content law. This new law mandates that companies will need to pay a plastic packaging tax if you have manufactured or imported plastic packaging components which contain less than 30 percent recycled plastic.

Another project is with Cascades Flexible Packaging, a division of Cascades Canada ULC, which manufactures flexible plastic packaging products. Baerlocher Baeropol technology is allowing Cascades Flexible Packaging to achieve higher-quality recycled content and increase its use in film applications.

XSYS Announces Price Increases Across ThermoFlexX Prepress Portfolio

XSYS has informed its customers today of a price increase on all ThermoFlexX products and spare parts. This decision has been a direct consequence of the critical global economic situation which continues to drive-up costs for the XSYS prepress equipment division.

While raw materials, energy and other input costs already rose between 10% and 20% throughout 2021, double-digit percentage inflation has continued in 2022, further compounding the financial pressures on the sector. More specifically, the following areas are severely affecting XSYS:

  • Steel and plastics: Supply shortages are still present and pricing is inflated accordingly in order to secure suitable quality materials.
  • Electronics: Global shortages of parts and supply chain issues have continued into 2022.
  • Energy: Volatile gas and electricity prices are affecting production costs and raw materials, with no let-up in sight.
  • Logistics: All routes, but particularly sea freight, remain affected. The pricing is consistently higher than 2021 and subject to various surcharges.

“We have been working very hard to mitigate these huge pressures by implementing numerous efficiency improvements, qualifying alternative suppliers, and enforcing aggressive cost control measures. Unfortunately, the extraordinary and persistent inflation levels now leave us no other option than to proceed with the implementation of these price increases,” said Friedrich von Rechteren, Global Commercial VP at XSYS.

The increases comprise 10% across ThermoFlexX imagers and ThermoFlexX Catena equipment, while spare parts and service agreements will see a 20% rise, as they have been excluded from previous increases. All increases will be effective starting 27th October 2022.

“We certainly understand that higher prices will add to the already difficult situation for our customers, but given the current market conditions we have little choice but to pass on a portion of these significant increases in order to secure an uninterrupted and reliable supply of XSYS equipment,” he concluded.

Crafting Circular Economy

In this important area, Covestro shows how it is driving the transformation to a circular economy and aims to achieve climate neutrality in its own production and in its supply of renewable energy. With the introduction of the “CQ” label for products based on alternative raw materials, Covestro aims to create greater transparency and make it easier for customers to distinguish them from conventional, fossil-based products.

Another focus is on innovative recycling technologies. The “Recycling Technology Wheel” provides information on current developments. Chemolysis in particular holds great potential for the quantitative recovery of raw materials. Covestro is now introducing the name “Evocycle CQ” for all evolutionary recycling processes as an extension.

Crafting Electrification

The shift from fossil to renewable energy sources is also linked to electrification of the important sectors of transport and buildings: The mobile and stationary future is electric. Plastics from Covestro will play an important role in all of these in the future – from power generation and storage to use in vehicles and at home.

Renewable energy also plays a role in a special exhibit: The “Photon,” a prototype solar race car, is on display in the outdoor area of Hall 7A. This “Sonnenwagen” was designed and built by a dedicated team of students from Aachen, Germany, who have set themselves the task of developing and racing high-tech vehicles for a particularly sustainable form of mobility. Covestro is the main sponsor of the project.

Crafting Smart Designs

This exhibition area is dedicated to the possibilities of digitalization and open innovation approaches to work in a more connected and sustainable way along the entire value chain.

At K 2022, Covestro will present, among other things, new charging stations and wall charging stations (wallboxes) for future mobility, including the first wallbox produced by partner EVBox using more sustainable polycarbonates. These plastics from the Makrolon RE range are produced proportionately from biowaste and residual materials, in part using renewable electricity, and therefore have a very low carbon footprint.

Crafting Sustainable Living

How can urban spaces be made more sustainable without compromising on consumer preferences? Covestro provides answers to this question in this exhibition area. The aims of the developments presented are greater comfort and design freedom, enhanced functionality, more sustainable and circular solutions, and energy-efficient living.

Covestro and Arcesso Dynamics, a custom polyurethane parts manufacturer, will introduce Arfinio at K 2022, a breakthrough manufacturing solution for furniture, bathroom fixtures, electronic parts, housings and other applications based on reaction injection molding (RIM) of aliphatic polyurethanes.

PPS connection ring, PPA crash panzer and PPS 48 volt inverter module honored for excellence in mechanical, thermal and electrical performance, cost-efficient production and sustainability

Three mobility applications injection molded in high-performance specialty polymers from Solvay won The Society of Plastics Engineers (SPE) Central Europe prestigious 2022 Automotive Awards:

  • Third place in the New Mobility Category: connection ring insert molded in Ryton PPS to ensure high dielectric strength and volume resistivity at the connection of the stator windings to the traction motor as well as superior shock resistance and fatigue strength during thermal cycling.
  • Third place in the Enabler Category: first-of-its-kind crash panzer module molded in Amodel PPA to benefit from the outstanding strength-to-weight ratio and design flexibility of the polymer for part consolidation and reliable resistance to high mechanical loads and impact energies in the event of a crash.
  • Third place in the Electronical Category: 48 volt inverter module, overmolded with Ryton PPS combining a thermal expansion coefficient similar to that of the copper inserts in combination with high thermal shock resistance, practically zero water absorption.

New Mobility Category Award, 3rd Place
E-Motor Connection ring, designed by General Motors, assembled by LG Magna e-Powertrain (Korea), and insert injection molded by Interplex (CN) in Ryton R-4-240NA. The connection ring is designed to provide an electrical connection from the stator windings to the EV traction motor, while at the same time maintaining proper electrical isolation in the AC connection assembly. The R-4-240NA grade meets the higher temperature requirements of GM’s Hummer and Lyriq EV Motors including maintaining high dielectric strength and volume resistivity at elevated operating temperatures. This specific Ryton PPS grade was also selected due to its superior resistance to cracking and long-term fatigue performance during thermal cycling (-40°C to 200°C). Additionally, Ryton PPS offers flexibility in design with insert overmolding due to its improved elongation and excellent knit-line strength.

Enabler technology category Award, 3rd Place
Crash panzer injection molded by Boge (Mexico) in Amodel AS1145 HS BK. The integrated all-thermoplastic design of the module is the first of its kind and benefits from the outstanding strength-to-weight ratio of the polymer. The component must resist high mechanical loads and impact energies in the event of a car crash. Amodel PPA also provided the design flexibility needed for optimizing individual sections of the crash panzer to withstand these forces and stresses, while helping the manufacturer reduce weight and assembly costs by consolidating the design to a one-shot module integrating various different sub-components.

Electronical Category Award, 3rd Place
48 volt inverter module from Robert Bosch GmbH (Germany) overmolded with Ryton PPS R-7-190 BL. The complex component integrates various copper inserts, which require faultless adhesion. In addition, the design features sharp edges that permitted no breakage during demolding and validation. The selected Ryton PPS grade provided the perfect processability for this application, including exceptional weld line strength and a very similar thermal expansion coefficient vs. copper. It also offers a UL94 V0 flammability rating without the addition of any flame retardants, which is important for electrical applications and minimizes the risk of mold plate-out. This combines with the material’s high shock resistance against thermal cycling between 40°C and +200°C) as well as intrinsic chemical stability and limited/zero water absorption especially in contrast to PA-based resins.

Asahi Kasei Plastics Singapore Acquires ISCC Plus Certification – Production of Polyphenylene Ether (PPE) Using Biomass-derived Raw Material

Asahi Kasei Plastics Singapore Pte Ltd (APS), a wholly owned subsidiary of Asahi Kasei, a diversified Japanese multinational company, acquired the widely recognized international certification ISCC Plus1 for its polyphenylene ether (PPE) as a sustainable product on September 19, 2022. Production of PPE using biomass-derived raw material is scheduled to begin in January 2023.

PPE is an engineering plastic that is blended with other resins such as polystyrene and polyamide to form modified PPE (m-PPE). Asahi Kasei’s Xyrontm m-PPE is widely used in automotive parts, consumer electronics, and industrial products.

Xyrontm features several excellent characteristics which are expected to drive further demand growth especially in the field of the environment and energy. For example, leveraging its excellent electrical insulation and other electrical characteristics, Xyrontm is used in parts for photovoltaic power generation systems which operate at high voltage. These excellent properties also allow products to be made smaller, which contributes to resource conservation. Xyrontm is also used in
components of batteries for electric vehicles (EVs), which are rapidly becoming widespread. Its low specific gravity and flame-retardancy allow batteries to be made lighter, which contributes to increased range and lower CO2 emissions.

As awareness for the global environment and the importance of sustainability increase, Asahi Kasei has worked to further raise the environmental contribution of Xyrontm m-PPE by using recycled raw material and biomass raw material.

Under these circumstances, Asahi Kasei and APS sought to reduce CO2 emissions across the supply chain for Xyrontm m-PPE, and in September 2022, APS became the first PPE manufacturer in Asia2 to acquire ISCC Plus certification. The certification enables APS to produce and sell PPE using sus- tainable raw material assigned by the mass-balance method3. The production start is planned for Jan- uary 2023.

In order to contribute to carbon neutrality, Asahi Kasei is developing recycled grades of Xyrontm m-PPE which are made using recycled material and working together with customers to establish a recy-cling scheme. PPE is a material suitable for recycling as its chemical structure has excellent hydrolysis resistance, which suppresses the deterioration of physical properties. Asahi Kasei also developed and patented technology to extend the service life of Xyrontm m-PPE, which further suppresses the de-terioration of physical properties due to recycling.

The Asahi Kasei Group aims to be a global sustainable partner for its customers by contributing to the reduction of waste and CO2 emissions through the assignment of biomass in the PPE of its Xyrontm m-PPE by the mass-balance method, the development of products utilizing recycled material, and the establishment of a recycling scheme together with its customers.

Constantia Flexibles Invests for the Future

The world’s third-largest flexible packaging manufacturer is investing more than EUR 80 million in its Constantia Teich facility in Austria. The key elements are a new rolling mill and another lacquering line, allowing the group to capture growth opportunities in the aluminum market whilst securing the supply chain. This also represents a further investment in sustainability by lowering the CO2 footprint, powering the rolling mill with green electricity, and adding solar power generation.

“We continue to pursue our successful growth strategy with new state-of-the-art technology at our Teich factory,” says Pim Vervaat, CEO of Constantia Flexibles. With the new rolling capacity, Constantia Teich will produce a total of 90,000 tons (+30%) of aluminum foil in Austria in the future, making the company the largest integrated producer in Europe. By producing the foils at Constantia Teich, the carbon footprint is significantly lower than purchased foils from outside Europe. This will avoid over 100,000 tons of CO2 as a result. In addition to the positive impact on the eco-balance, the company can secure the supply chain through in-house production. “We are more independent and therefore more crisis-proof,” emphasizes Dr. Gerald Hummer, Executive Vice President of the Aluminum Division. The foils will be manufactured using high-end primary materials from Constantia Flexibles’ established European partners. An ever-increasing proportion of material comes from recycled secondary aluminum as the company is paying more attention to achieving a closed loop.

The investment in the foil production facility includes a complete expansion package, which also covers structural and infrastructural measures. Constantia Flexibles’ largest plant will be further expanded by investing in a rolling mill, a slitting line, annealing furnaces, and expanding the existing high-bay warehouse. The project will start in the fall of 2022. The start of commercial production is expected in spring 2025. Production will be primarily for high-end packaging in the pet food, food, pharmaceutical, and coffee segments.

In addition, Constantia Flexibles aims to increase capacity in strategic growth areas, such as coffee capsules, and thus invested in another lacquering machine and ancillary equipment. On the roof of some of the buildings, solar panels measuring several thousand square meters will be installed.

GeniusDry is a mechatronic solution to improve the efficiency of the drying system. It combines software that adapts the system to the actual job requirements with new intercolor and tunnel nozzles. GeniusDry has three operating modes (LO-MI-HI) depending on job characteristics in order to optimize energy consumption, air flow to exhaust and solvent concentration. The various functional modes regulate the flow rate by altering the fan speed and recirculation valve opening. Although new machines are significantly more energy efficient, retrofits of this solution arepossible on older machines.

Genius Energy provides information related to the operable energy used for a specific job. This information is obtained by adding required measurement devices, such as flowmeters, temperature sensors, among others, for various prerequisite energies. Additionally, a specific software that makes all related calculations is included as well.
