WAYLAND ADDITIVE MAJORS ON HARD TO PROCESS METALS AT FORMNEXT 2023

The major focus of Wayland Additive at Formnext 2023 is a display of parts made from difficult to process metals such as titanium, carbon steel, and tungsten. Visitors at the show will be able to see the Calibur3 metal AM system from Wayland on stand B139 in Hall 12, an array of parts built on the machine, and also discuss with the company’s top team the ways in which Calibur3 is redefining the metal AM landscape. Calibur3 was developed to overcome common problems with metal AM, and delivers on all of the advantages of metal electron beam (eBeam) powder bed fusion (PBF) technology, while overcoming the troublesome issues that have traditionally limited its wider adoption. Key among these, the company — through the development of the fully neutralized NeuBeam process used in the Calibur3 — has solved the charging issues that have, until now, restricted EBM processes. Critically,    the system also offers the ability to process a wider palette of metal materials.

Will Richardson, CEO at Wayland says, “As we champion the wider adoption of metal AM throughout industry, our focus on extending the material range available to companies is fundamental, and this is why at Formnext 2023, it is material processing and the open nature of our metal AM systems that is front and centre. NeuBeam® unlocks a swathe of complex metal production opportunities that current metal AM processes struggle with. This is because the process is compatible with a much wider range of metal powders, including but not limited to refractory metals and highly reflective alloys. The importance of this cannot be overstated as for industrial users of metal AM, the issue of materials is one that is consistently seen as a bugbear. Metal AM advocates are generally very keen on the advantages that metal AM processes can offer, but they invariably want these advantages with a known material quantity/quality that they trust. However, the nature of many AM processes mean they have to compromise on this and utilise new alloy derivatives created specifically for AM. This leaves them with two unknown quantities — a new process and a new material. This is where NeuBeam really breaks new ground, with the ability to process existing metal materials, which reduces the pain burden when qualifying new parts.”

It is the fact that NeuBeam achieves full charge neutralisation during the build process that is key to offering superior metallurgical capabilities, and opens up the choice of a wider palette of materials for metal AM. The process also eliminates issues concerning residual stress typical with alternative metal AM processes, and produces fully dense parts with demonstrably greater internal integrity.

NeuBeam also removes the need for an entire sinter cake around the parts, which requires costly and time-consuming post-processing steps that can negate the benefits of AM for a given application. This is achieved by only applying the required high temperatures to the part being built, rather than the entire powder bed. Richardson continues, “The elimination of residual stresses is a huge opportunity for the accelerated uptake of metal AM across a whole array of industry applications which we are eager to discuss with visitors at this year’s Formnext. It is fundamentally because of the fact that the process is what we call a ‘hot part’ rather than a ‘hot bed’ process.

This means that the high processing temperatures required are applied to the part, not the bed, and this ensures free- flowing powder post-build (no sinter cake) and stress-free parts with reduced energy consumption. On our booth at Formnext visitors will see intricate large parts made from titanium (which when processed using NeuBeam require no post process heat treatment); carbon steels (the NeuBeam process enabling the printing of alloys with higher carbon contents that would otherwise crack when printed using existing laser PBF techniques); and fully dense parts in Tungsten (a refractory metal that requires exceptionally high temperatures to melt and which his prone to cracking in any other metal AM process).”

• New grades of the award-winning Vydyne AVS, which provide tunable frequency damping for automakers looking to reduce vehicle noise, vibration and harshness (NVH) at the source.

• Further advances in Starflam X-Protect, a family of PA66 compounds capable of withstanding direct flame exposure up to 1,100°C for 15 minutes – mitigating the risk of a thermal runaway to EV passenger safety. Starflam X- Protect recently passed UL 2596, a safety test for EV battery enclosure materials, and is an ideal material for use as busbar insulation, connectors and flame barriers.

• A growing portfolio of ReDefyne certified circular polyamide compounds with up to 100% pre- and post-consumer recycled feedstock, specially formulated to help customers reduce the carbon footprint of their products without compromising performance. The ReDefyne portfolio can help meet the circularity objectives laid down in the European Commission’s proposed end- of-life vehicle regulation.

Wielsbeke, Belgium – January 11, 2024 – To expand its support for high-end and luxurious automotive interiors, B.I.G. Yarns has completed its first industrial production runs of virgin polyester
BCF yarns for automotive carpet to complement its line of polyamide PA6 superior yarns. There is a growing market in PET for automotive interior applications, with polyester allowing automotive OEMs and Tier 1 to develop products that, from the outset, consider eco-design by building MONO-polymer carpets and flooring that are 100% recyclable at End of Life (EOL ). These materials are helping to ensure improved and more sustainable EOL recycling of electric vehicles that are driving the future of the car industry. The new PET BCF Yarns offer high-performance for automotive carpets, including abrasion and stain resistance, and durability, passing all stringent automotive tests including the Taber test for abrasion performance, compressibility and recovery ability test, light fastness in automotive (DIN EN ISO 105- B06) and VOC (fogging) according the VDA 278 test on VOC and FOG emission.

The yarns can be color solution dyed, have a dTex between 1300 – 1500, 81 filaments and are ideally for mats with a composition of 400 to 800 gram per m², while the yarns for molded carpets have a dTex of 1200, 144 filaments for 380 gram per m².

Michael Baumeister, Managing Director responsible for technology at Brückner Maschinenbau GmbH in Siegsdorf since 2006, retired at the end of 2023. On January 1, 2024, Nicolas Beyl succeeded him as Managing Director/CTO of Brückner Maschinenbau. Nicolas Beyl brings a broad range of experience from technical and commercial management roles to this key position, including more than ten years of management responsibility as Managing Director in globally active mechanical engineering companies.

From 2012 to 2020, as Managing Director of KraussMaffei Technologies GmbH, he headed the Reaction Process Machinery segment with over 500 employees, eight international production sites and various global sales locations. Most recently, Nicolas Beyl was the sole Managing Director of Single Group GmbH, an international manufacturer of temperature control units and systems.

Solvay Launches New Xencor XTreme for Battery Thermal Runaway Protection

Solvay, a leading global supplier of specialty materials, introduces Xencor XTreme, a new family of long glass fiber PPA solutions for battery applications requiring resistance to thermal runaway and propagation. XencorTM XTreme PPA LGF grades are designed to offer superior resistance to direct flame exposure at 1000°C for over 10 minutes, providing sufficient time for passengers to exit the vehicle in the event of a thermal runaway and meeting the latest global regulations in Europe, China, the United States and other countries.

The materials are designed to retain an excellent level of electrical insulation after exposure to flame helping to mitigate thermal runaway in batteries. More importantly, the material has a high glass transition temperature (Tg) which enables dimensional stability of the parts under battery operating conditions. “Xencor XTreme is designed for battery components such as overmolded busbars, module end plates and fixtures and extends our broad portfolio of battery solutions. This unique product range gives engineers the freedom to address some of their biggest challenges in terms of safety, power density, security and lightweighting,” said Brian Baleno, Head of Marketing Automotive.

Key benefits of Xencor XTreme include high stiffness, strength and impact resistance, best-in-class electrical insulation with a comparative tracking index of >600 volts, and high dielectric strength. The new Xencor XTreme will be on display at Solvay’s Booth 4213 in Hall B4 during the Fakuma show in Friedrichshafen, Germany.
