Sauber Technologies Bets On S1 Shot Blast Machines From AM Solutions

Since 2021 Sauber Technologies and AM Solutions – 3D post processing technology have been closely cooperating in the field of additive manufacturing. For post processing of 3D printed metal and plastic components Sauber is utilizing several machines supplied by AM Solutions. These highly efficient post processing units were specially adapted to the technical requirements at Sauber Technologies.

Sauber Technologies, known for its high-value 3D print solutions for formula 1 racing cars and other industries, has been successfully cooperating with AM Solutions – 3D post processing technology for several years. For example, about one year ago the company purchased a S1 shot blast system for post processing of HiPAC components produced with the SLS printing technology.  The S1 offers a significant technical advantage by performing the post process steps “cleaning” and “surface finishing” in one single machine with only one blast media. Vitor Sousa, team leader for additive manufacturing of plastic components at Sauber Technologies AG, explains: „Since the S1 system can handle multiple functions, it reminds us of a bit of the multi-functionality of a Swiss army knife. While in the past we had to manually rework and shot blast the printed components separately, today we only have to remove the finished parts from the S1 and visually inspect them. With an average batch size of 20 work pieces we save at least two hours of valuable time per post process cycle.”  The S1 produces not only very consistent and excellent results but handles the components very gently. The latter is especially important when extremely delicate components with complex shapes must be processed.

 

 

 

 

 

Polystyrol offers numerous benefits

The blast media used in the S1 post processing system is made from polystyrol. Vitor Sousa continuous: „In the past we used glass beads, which were less expensive. But because of their high wear-rate they had a considerable shorter life span. The polystyrol media offers a 15 times higher usable life resulting in significantly lower operating costs. An additional benefit is that compared to glass beads the polystyrol media creates more attractive and shiny surface finishes. In addition, we do not have to change the blast media for the process steps “cleaning” and “surface finishing.” And the risk of media contamination by using two different media has been completely eliminated.” The high uptime of the blast media is ensured by a sophisticated media cleaning and recycling system integrated into the S1. The optimal tuning of the filter units, cyclone and media screen guarantees the reliable separation of residual powder from the blast media. The media cleaning and recycling system also reduces the amount of waste and makes the entire process more sustainable. Finally, with its lower abrasivity the polystyrol media produces a higher uptime of critical equipment components and thus simplifies maintenance and reduces the operating costs.

A custom-engineered solution for the customer

„Because in our production area space is very tight, the standard S1 system was too big to fit into our setup. Therefore, we needed a solution with a lower footprint”, explains Mr. Sousa. To meet this challenge AM Solutions – 3D post processing technology modified the S1 concept by creating a mobile dust collector. Such engineering flexibility is possible, because AM Solutions develops and produces its equipment in-house at its Untermerzbach location in Germany. The company developed another special space-saving version of the S1 for the treatment of white SLS material at Sauber Technologies. By processing the white SLS and the black HiPAC components in separate machines the risk of discoloration was completely eliminated. Mr. Sousa concludes: „With AM Solutions we have a partner who offers not only standard equipment but who perfectly understands our requirements and provides us with tailormade solutions. “On the basis of this highly successful technological partnership other engineering developments are already on the drawing board.

The S1 is available to see in AM Solutions’ Customer Experience Centre (CEC) in Knowsley, U.K. The CEC has been set up to enable customers to come along, see what technology options AM Solutions has for the finishing of both plastic and metal AM parts, and to discuss with the experienced team what solutions are best suited to particular products.

Chemical Recycling of Polycarbonates Reaches A Major Milestone

Covestro has developed an innovative process for recycling polycarbonate, i.e. polychain plastics. In this process, plastics are converted back into their monomers, a precursor of plastics, so that they can be fed back into the production process as alternative raw materials. At Covestro in Leverkusen, the technical implementation of chemical recycling is now beginning on a pilot scale. On the way to industrial scale, the process is still being optimized and is undergoing further development stages.

“As a manufacturer of plastics such as polycarbonate, we naturally have a responsibility in dealing with these important materials, including at the end of their product life. Our advantage is: we know how our products are designed and can therefore conduct targeted research into recycling solutions,” says Dr. Thorsten Dreier, Covestro’s Chief Technology Officer. “The chemical recycling of polycarbonate is another example with which our colleagues in development show that closed cycles are possible in the future. We need to use end-of-life plastics as a resource and reuse them as alternative raw materials to close the loop.”

 

 

 

 

 

The return of plastics through recycling replaces primary fossil raw materials in production. Comprehensive recycling thus contributes to climate neutrality and the protection of natural resources and the environment. Mechanical recycling of polycarbonate is already an important component of Covestro’s recycling strategy. The mechanical recycling process is used whenever waste streams are sufficiently pure and the recycled polycarbonate meets the requirements profile of the future application.

Chemical recycling works in a complementary way to mechanical recycling – it converts plastic building blocks back into monomers, i.e. their individual building blocks. These can be separated and serve as raw materials for future plastic. Chemical recycling can therefore make larger waste streams that are unsuitable for mechanical processes in particular accessible for recycling; it allows the production of plastics that meet the highest quality requirements. Covestro is therefore actively developing chemical recycling.

Chemolysis can directly close the polycarbonate cycle

The newly developed process, which was driven by an international team, is a specific chemolysis process adapted to polycarbonate. “Pre-sorted waste streams containing a product content of more than 50 percent polycarbonate can be recycled this way. This has been successfully demonstrated with various polycarbonate-containing plastic waste streams,” explains Markus Dugal, Head of Process Technology at Covestro. “With the help of this chemolysis, the cycle can be closed to a direct precursor of polycarbonate. This makes the recycling process very sustainable.”

 Direct use of recycled product as raw material possible

The recycled product, a precursor of polycarbonate, can be mass-balanced and reused as a raw material for the production of polycarbonate without further processing. “Such high-quality recycled raw materials are needed for applications that require top quality. These include, for example, applications in the automotive sector with special requirements in terms of safety, optical transparency or aesthetics, and products in our everyday lives such as consumer electronics,” says Lily Wang, Head of the Engineering Plastics Business Entity.

Millions of euros will be invested

Following successful development in the laboratory, the next stage of development, the technical implementation of a continuous process, has already started. A pilot plant, which is currently in the planning stage, will be used to gather the experience needed for further expansion to industrial scale. Millions of euros will be invested in this over the next few years. The pilot plant will be built in Leverkusen, Germany.

At the same time, Covestro is driving forward further processes for innovative recycling of polycarbonate in its research laboratories. These include chemolytic alternatives, recycling with enzymes that break down the plastic, and smart pyrolysis. Promising alternatives can also be tested with the pilot plant.

Plastics are key to sustainable growth and a green future. To ensure that plastic products do not become waste at the end of their life, they must be reused as alternative raw materials. Innovative recycling is one of the four fields Covestro is actively driving forward on the road to a circular economy. Covestro is therefore stepping up its research into recycling methods, with an open approach to technology, and promoting innovative approaches such as chemical recycling.

Winners Revealed At 3rd GPCA Responsible Care Excellence Awards

The Gulf Petrochemicals and Chemicals Association (GPCA), the voice of the chemical industry in the Arabian Gulf, has announced the winners of the 3rd GPCA Responsible Care Excellence Awards, which took place on the sidelines of the 5th GPCA Responsible Care Conference on 6 September 2023 in the Ritz-Carlton, Manama, Bahrain.

The awards enjoyed an excellent engagement, attracting 82 entries in six brand new categories covering Performance Metrics (Operational Excellence), Process Safety, Sustainable Environmental Protection, Rising Star Award, Community Awareness, and Responsible Partner.

OQ won in the ‘Performance Metrics (Operational Excellence) Award’ category, while SABIC was announced as the runner up.

SABIC won the ‘Process Safety Award’ for its Process Safety Competency Development Program (PSCDP), and Petro Rabigh came in second for its Tier 3 Loss of Primary Containment (LOPC) Dashboard.

Sadara scooped the ‘Sustainable Environmental Protection Award’ for its Sustainable Energy

Waste Heat Recovery project, while QAPCO was selected by the judges as a runner up in this category for its Waste Reduction and Management Near Zero Liquid Discharge (NZLD) project.

The ‘Community Awareness Award’ was bestowed upon GPIC for its Environment Lectures and Research Program (Community Engagement and Partnerships), while Ma’aden won second place for its Schools of Excellence.

Fatima Al Abdulghani from QAPCO and Mohammad Mnahi Almutairi from PIC won joint first place in the ‘Rising Star Award’ category. The Rising Star Award, dedicated to GPCA full members, is aimed at encouraging a young employee who has demonstrated exceptional creative performance in EHS&S to enter the Awards and gain recognition.

Commenting on the Awards, Dr. Abdulwahab Al Sadoun, Secretary General, GPCA, said: “This year’s GPCA Responsible Care Excellence Awards demonstrated huge success in collaboration and EHS&S improvement projects across the chemical industry in the region. The participating companies and individuals demonstrated great commitment to EHS&S and Responsible Care, which was evident across all entries in 2023. Sidel is demonstrating its blowing expertise by launching the ultra-fast EvoBLOW XL for large PET containers. The new machine extends Sidel’s blowing capabilities for sizes up to 10L PET bottles and is suitable for water, edible oil and food markets.

Leveraging over 40 years of packaging and blowing expertise, Sidel has extended its blowing range with the new EvoBLOW XL machine for large containers. With 75% of parts in common with the existing EvoBLOW range, the solution builds on Sidel’s proven performance and has been designed for multiple markets. Future developments are also taking place to extend the technology to address hotfill products. 

With ever-changing consumer demands, the packaging industry requires solutions that can handle larger formats while being user-friendly and ergonomic. Sidel offers more flexibility for the packaging industry by launching its new blowing machine to produce larger bottles with the highest level of production efficiency. EvoBLOW XL provides packaging quality, safety and sustainability benefits that can also be emphasised with its connectivity to the Evo-ON software suite, which supports customers to optimise production lines.

High productivity and flexible production

Available as a stand-alone or integrated combi solution, EvoBLOW XL is a versatile machine that can provide a high level of quality and extended performance for a wide range of bottle formats for up to 8L to 10L. It features flexible oven configurations with a wide choice of bottleneck dimensions which demonstrates its flexibility to handle many types of large bottles. EvoBLOW XL also achieves high production efficiency with the highest market blowing outputs, up to 18,000 bottles per hour (bph) and 98% proven Overall Equipment Effectiveness (OEE). The new machine has been designed to offer a high level of flexibility for customers and offers several attractive features for efficient changeovers, ensuring a user-friendly process. Equipped with an ergonomic embedded mould handling tool, heavy mould positioning is simplified and ensures safety. Additionally, the mobile mould storage unit provides fast and safe access to moulds close to the machine. As the demand for rPET continues to rise, EvoBLOW XL has been developed to manage the challenges associated with rPET grades and possesses proven process capabilities from virgin PET to up to 100% rPET. Special Exhibition: “100 Years Of The Hehl Family Company”

  • Centenary year: Fakuma 2023 brings the 100th anniversary celebrations to a close.

Arburg will be present at Fakuma 2023 with nine exhibits on Stand 3101 in Hall A3, plus eleven additional machines on partner stands. To mark “100 years of the Hehl family company”, milestones in the unique success story will also be presented: from the “start-up” in 1923 in the family home to today’s world-leading manufacturer of machines for plastics processing. A historic C1 single-lever machine will also be in live operation.

In the special exhibition space, four themed areas – Black Forest, Arburg Cosmos, Allrounder and Environment – will offer exciting insights into the history and development of the innovative family company over the past 100 years.

Black Forest home: People and flashes of genius
Trade visitors who “only” know Arburg as a globally leading manufacturer of injection moulding machines today can still learn a lot of new things during the special exhibition. For example, the fact that Arthur Hehl founded a company in Lossburg in the Black Forest in 1923, initially to manufacture surgical instruments in his own home. Or that in 1954, during Germany’s economic miracle, a “flash of inspiration” by son Karl Hehl led to the invention of the first small C1 injection moulding machine, which was able to overmould flash contacts with plastic. And that it was his brother Eugen Hehl who, with his great marketing talent, carried the presence of Arburg and the Allrounder out into the world.

Arburg Cosmos: Continuous growth in Lossburg

The “Arburg Cosmos” area will show how the company grows with a vision. As early as 1949, the first apprentices are hired and trained by Karl Hehl himself. In 1957, the prospering company moves from a residential building to the current factory premises. Arburg develops the Allrounder principle with a pivoting clamping unit and reversible injection unit in 1962, thereby also becoming a pioneer in multi-component injection moulding. One distinctive feature is that Arburg still builds all its controllers itself – from the first Polytronica in 1972 to the Selogica in 1992 and the Gestica, which has been setting standards in the industry since 2016.

In 1966, Eugen Hehl creates a grid system for the building structures, which allows the company to expand continuously. In 1985, the first subsidiary is founded in France. In 2023, Arburg has around 3,600 employees at 35 locations worldwide and still manufactures centrally in Lossburg on a current floor space of around 210,000 square metres.

 Allrounder: Historic machine exhibit

A very special exhibit will show just how viable the company’s historic machine technology has remained to this day: a manually operated C1 single-lever machine, reconstructed by Arburg trainees themselves, will be producing shopping trolley chips from post-consumer recycled plastic (PCR) based on PP “live” at Fakuma 2023.

Environment

Arburg has also been playing a pioneering role in environmental matters for decades. From facade heating (1976) and the introduction of a building management system (1983) to the use of rainwater (1997), wind power (2001) and geothermal energy (2009). Since 2019, Arburg has been bringing together all its activities relating to resource conservation and the circular economy in the arburgGREENworld program. Many exhibits at Fakuma 2023 will demonstrate what this means for injection moulding in practice, for example in the processing of recyclates and sustainable materials, as well as with innovative technologies for traceability and separation by type.

The global supplier of prepress and on-press solutions reports a successful show with visitors keen to discover its latest innovations for labels and packaging.

XSYS is pleased to announce that its participation at Labelexpo Europe 2023 in Brussels was a great success. Attending this important industry event as a gold sponsor and exhibitor, the company seized the opportunity to demonstrate its wide reach in flexo prepress and engage directly with visitors.

As they stepped inside Hall 3, visitors were greeted by the distinctive XSYS stand where the ThermoFlexX TFxX 30 and larger 48 model plate imagers attracted great interest. The ThermoFlexX 48 could be seen connected to the new Catena-E 48 LED exposure unit, demonstrating how automation is changing the platemaking process. XSYS also displayed its broad range of flexographic and letterpress plates for label and packaging production, along with the rotec portfolio of adapters and sleeves, including the Smart Premium and Smart Sleeves, Eco Xtra Ring for adapters, and associated upgrade program.

“It was clear that visitors were excited to be back at Labelexpo Europe after such a long break, and there was a palpable buzz, not only on the XSYS stand, but throughout the halls. I’m very pleased to say that we welcomed people from all over the globe who were eager to learn more about XSYS’ industry-leading product offerings for label and packaging production,” said Thomas Strohe, Director of Commercial Excellence.

A concept label for “XSYS Hot Sizzle Sauce” produced specifically for the show illustrated how to “Spice up your brilliance” with the capabilities of the nyloflex FTV flexo printing plate, imaged and processed on the ThermoFlexX and Catena-E equipment. Produced by Polish label specialist, Grafpol, it included QR codes for easy access to more information on the company website.

“We decided to bring a beautiful promotional label to the show to give visitors something tangible that really grabbed their attention,” explained Florian Hölzle, nyloflex and nylosolv Product Manager. “With its impactful design and strong bright colors, the label clearly demonstrated the strength of XSYS technologies and the realm of possibilities they offer to advance the quality and cost-effectiveness of flexo printing.”

XSYS was also present as a gold sponsor of the Flexo’s Future: ECG (Extended Color Gamut) seminar, which discussed the benefits of printing with a fixed set of inks. During the seminar, XSYS Product Manager Florian Hölzle explained the role played by XSYS products and equipment in the quest to increase efficiencies and maximize sustainability in print production.

For the third consecutive year, Covestro is participating in the China International Import Expo (CIIE), an annual event dedicated to promoting imports and fostering international cooperation happening in Shanghai. The German materials manufacturer aims to utilize this platform to strengthen partnerships with value chain partners and showcase its latest achievements and commitment to circularity.

Chemical recycling of polyurethane foams

The “Fully Circular” zone will for example demonstrate advancements in recycling technologies and in the use of alternative raw materials. Notably, it will showcase a recycled foam created through Covestro’s proprietary chemical recycling process. This groundbreaking process is capable of transforming end-of-life mattress foam directly into its core building blocks, breathing new life into old foam.
At the center of “Beyond Mobility” stands Chinese EV maker HiPhi’s latest luxury SUV – the HiPhi Y. It extensively incorporates Covestro’s advanced and sustainable material solutions in interior and exterior components. This includes the use of high optical performance polycarbonate in LiDAR lenses, taking advantage of the material’s temperature resistance up to 115 degrees Celsius along with its excellent infrared transmittance, ensuring the reliable and stable operation of the entire system. The strengthened partnership builds upon a cooperation agreement signed between the two sides at last year’s CIIE.

Covestro also aims to foster collaborations for ultra-low energy buildings (ULEB). The company’s materials can support making buildings more energy efficient and causing less emissions – key to the sector, which is one of the major contributors of global emissions. Covestro will for example show polyurethane pultrusion composites for window frames, and highly efficient building insulation solutions at the “Green Home” zone. At this year’s CIIE, the German materials manufacturer will sign agreements with Chinese real estate developers and value chain partners, forming multi-party business collaborations in this vital domain to expedite the adoption of sustainable solutions.

AM Solutions – 3D post processing technology is delighted to announce that it has today signed an agreement at Formnext 2023 with leading digital manufacturing and 3D printing expert Shapeways Inc, which will join its Beta Partner Programme for the company’s C2 Liquid Color Smoothing technology. This represents a further strengthening of the relationship with Shapeways which invested in AM Solutions S1 and S2 technologies earlier this year after taking part in the Beta Programme for the S2 post processing solution.

The C2 from AM Solutions takes the chemical smoothing of 3D printed parts to a new level. With its innovative 2-in-1 Liquid Color Smoothing process, it is capable of smoothing and dyeing parts in a single pass. The result is a streamlining of the process chain with both functions being performed by only one machine. It also reduces the total capital investment required and lowers the cost per finished part. Compared to other solutions, the immersion smoothing technology used reduces the processing time and the specially developed process media operates in a more eco-friendly way.
